Plate-to-Pipe Welding Technical Roadmap

Fabricating wear-resistant piping systems from flat Chromium Carbide Overlay (CCO) plates represents a peak achievement in material science and mechanical manufacturing. Converting flat, high-hardness composite plates into curved cylinders demands a precise understanding of material kinetics and stress dynamics.

Understanding Cold Forming & Crack Dispersion

During the rolling phase, the high-hardness overlay layer develops systematic stress-relief micro-cracks (known as "cross-checking"). These cracks are not defects; they are essential metallurgical release valves that prevent structural delamination. Our engineering control guarantees these cracks remain confined to the overlay matrix and never propagate into the ductile structural steel backing.

By employing modern multi-pass roll-bending tools, we manufacture pipes with diameters ranging from 150mm to over 1500mm. The resulting longitudinal and circumferential seams are welded using specialized high-alloy consumables, matching the base material’s wear capacity and eliminating premature joint erosion.

The Next Generation of Hardfacing Technology

We are actively developing and validating the future of wear-resistant components. Our ongoing research centers on three technological pillars:

  • Nano-Structured Boron Carbides: Introducing sub-micron boron compounds into the matrix to bridge the gap between classic CCO hardness (60 HRC) and tungsten carbide levels (up to 70 HRC).
  • Laser Cladding Optimization: Integrating high-density laser source heads to reduce the heat-affected zone (HAZ) and dilute base metals by less than 5%, preserving maximum chromium concentration.
  • Smart Wear Monitoring: Embedding localized sensor circuits inside the backing steel of critical piping to monitor wear rates in real-time, facilitating predictive maintenance.

Macro-Level Industrial Solutions

Industrial systems face combined stresses of high-speed particulate impact, thermal gradients, and chemical corrosion. We supply turnkey engineered wear components custom-tailored to major global heavy industries.

Mining & Extraction

Mine operations worldwide seek to increase throughput and minimize unscheduled shutdowns. Our heavy-gauge cladded slurry pipes, bucket liners, and feed hoppers handle continuous impact from granite, copper ore, and abrasive minerals, decreasing replacement frequency by up to 5 times.

Cement Manufacturing

The primary issue for cement plants lies in plant availability. High temperatures coupled with intense abrasion from raw meal, clinker, and coal dust quickly degrade standard ducting. Our vertical mill separator parts, cyclone liners, and CCO elbows guarantee continuous, stable air flows.

Steel Processing

Steel mills utilize brutal processes involving abrasive raw coke, iron sinter, and extreme radiant temperatures. We design and manufacture blast furnace distribution chute plates, guide hoppers, and coke receiving liners that withstand intense thermal shocks without peeling.

Coal-Fired Power

Coal pulverizers and fly ash handling networks experience persistent high-speed solid particle erosion. Our curved plate-to-pipe fittings, exhauster fan liners, and burner nozzle overlays maintain tight geometries over thousands of operating hours.

Port & Dredging

Bulk ship loader chutes and suction lines encounter wet sand, gravel, and salt-water slurries. Our specialized marine-grade bimetallic pipes prevent both corrosive oxidation and severe mechanical friction under dynamic loading.

Alternative & Custom Retrofits

Through advanced dimensional measuring and CAD blueprints, we construct drop-in replacements for obsolete machinery parts. Offering hybrid alumina ceramics or custom-alloy combinations based on your specific wear conditions.

Wear Engineering & Customization FAQ

Get answers to common technical queries about chromium carbide overlays, plate-to-pipe fabrication, and material performance specifications.

Q1: Why choose CCO plates rolled into pipes over standard cast wear pipes?
CCO (Chromium Carbide Overlay) pipes fabricated from rolled plates offer significant structural advantages. Cast pipes are brittle and prone to structural cracking under impact or shifting pipeline pressure. CCO pipes use a ductile mild steel backing (like Q235B or Q345B) which absorbs mechanical stress, while the internal chromium carbide overlay provides extreme sliding wear resistance. Additionally, rolled CCO pipes allow for customized, complex geometries and seamless welding onto standard steel structures.
Q2: Are the cracks on the surface of the Chromium Carbide overlay normal?
Yes, the cross-checking (cracking pattern) visible on the cladding surface is normal and essential. These micro-cracks form naturally during the cooling process to relieve thermal stresses accumulated during overlay welding. Without these cracks, the internal stress would cause the high-alloy wear overlay to delaminate from the backing plate. These relief cracks do not penetrate the mild steel backing base plate.
Q3: How does Runxing guarantee the chemistry and hardness consistency of CCO layers?
Consistency is maintained through automatic 4-gun welding setups and premium raw materials (including materials from VAUTID Germany). Our automated welding controls deposition speed, heat input, and swing width to prevent base metal dilution. Regular spectroscopic tests and rockwell hardness checks (standard target of 58–62 HRC) are performed on every production run to ensure uniform metallurgy.
Q4: What is the maximum temperature limit for standard Chromium Carbide overlays?
Standard chromium carbide overlays operate reliably at temperatures up to 350°C (660°F). For high-temperature environments (up to 600°C–900°C), we add specialized alloying elements like Niobium (Nb), Tungsten (W), or Boron (B) to stabilize the carbide structure and prevent matrix softening.
Q5: Can these bimetallic wear pipes be welded directly on site?
Yes, they can. The backing material of our pipes is standard weldable carbon steel (such as Q235B or ASTM A36). You can perform normal structural welding on the outside backing. When joining two pipe segments together, the interior joints should be filled using our matching high-alloy hardfacing electrodes or flux-cored wire to prevent localized wear at the seams.
