The Engineering Science Behind All-Position Welding & Hardfacing

In high-wear industries like cement processing, bulk material transport, mining, and steel production, machine components are exposed to severe frictional stress, erosion, and structural fatigue. To prevent catastrophic failure and reduce downtime, engineering teams apply hardfacing techniques—depositing a wear-resistant alloy layer onto the surface of a lower-alloy structural substrate. Traditionally, this process is constrained to flat positions because gravity interferes with the molten weld pool when attempting vertical, overhead, or horizontal applications.

All-position welding in hardfacing is a specialized breakthrough. Using carefully formulated flux-cored wires (FCAW) with fast-freezing slag elements, industrial operators can repair or reinforce components in situ (on-site) without expensive disassembly. Welding All Position & CCO Wear Plates FAQ

What is "All Position" welding in hardfacing?
"All Position" welding refers to the capability of depositing weld metal in flat (1G), horizontal (2G), vertical-up (3G), and overhead (4G) configurations. In industrial maintenance, this allows operators to perform hardfacing repairs directly on stationary equipment (e.g., vertical chutes, hopper walls, blast furnace bells) without needing to dismantle the structures, minimizing downtime.
How does Chromium Carbide Overlay (CCO) compare to standard carbon steel?
CCO features a bimetallic structure: a tough carbon steel substrate that absorbs impact, and a hard overlay containing high amounts of chromium carbide (M7C3). While carbon steel provides structural integrity, the CCO layer offers excellent resistance against sliding abrasion, typically extending the service life of components by 5 to 15 times under severe wear conditions.
Why are there fine cracks on the surface of CCO plates?
These are stress relief cracks, which are normal and desirable in high-carbon chromium carbide overlays. During cooling after cladding, the differences in thermal contraction between the backing steel and the overlay create tension. These micro-cracks relieve that stress, preventing the plate from bending, wrapping, or deforming, and do not compromise its wear performance.
